Dash Panel Cover Separation

AFFECTED VEHICLE RANGE:

DISCOVERY (U) All 1994-1997

SITUATION:

DASH PANEL COVER SEPARATION

Some owners of Discovery Series I vehicles subject to high heat or intense sunlight may have dash panel covering material which begins to separate at the leading edge near the windscreen. Since many of these vehicles are older and are no longer covered by warranty, an inexpensive repair process has been sought.

RESOLUTION:

DASH PANEL REPAIR KIT INSTALLATION

A dash panel repair kit has been developed that will clamp the leading edge of the lifting material, and prevent further separation. Separation in any area other than the leading edge of the pad will require complete dash pad replacement.

REPAIR PROCEDURE

REMOVE INTERIOR COMPONENTS

1. Remove both dash-binnacle-mounting screws located behind the steering wheel. (Figure 1, Reference 1)

2. Slide the binnacle rearward until it is free from both locating clips. (Figure 1 Reference 2)

3. Disconnect the four electrical plugs on each side of the binnacle, noting their original orientation.

4. Remove A-pillar trim pieces from both A- pillars.

ALIGN DASH REPAIR KIT TRIM PIECES

1. Position each dash repair kit trim piece using the following procedure.

^ Position the passenger side trim piece on the front edge of the vinyl dash pad.

^ Position the driver side trim piece on the front edge of the vinyl dash pad.

^ Align both trim pieces so that the top front corner of the dash pad (Figure 2, Reference 1) fits the contours of the inside of each trim piece.

^ Adjust the horizontal orientation so that the space between the side of the dash (Figure 2, Reference 2) and the inside of the end tab of the trim piece, is the same at both the LH and RH ends.

2. With trim pieces held in position, mark the screw hole locations using a right angle awl.

3. Remove trim pieces.

PREPARE DRIVE TOOL

1. Select modified T15 TORX bit, and place in "Skew Driver" chuck.

2. Remove the handle from the skew drive tool.

3. Install skew drive tool in chuck of cordless drill/driver.

SECURE DASH VINYL

CAUTION:
Use skew drive tool in conjunction with cordless drill/driver for installation of self-tapping screws. Use of air tools or other high torque installation techniques will damage the retaining dash materials and eliminate the holding power of the screws.

1. Inspect the peeling vinyl and determine if additional securing screws installed beneath the new trim piece are necessary.

CAUTION:
Placement of additional securing screws must be in locations in-line with awl marks so that screws will be concealed when trim pieces are in place.

2. If additional screws are necessary, follow procedure below:

^ Obtain # 6 x 1" drywall screws from local source.

^ Use the "Skew Driver" tool and install them in locations between the awl marks made previously.

3. Replace dash-trim pieces, and align holes to marked locations.

4. Use the "Skew Driver" tool and install self-tapping screws in each hole location.

MODIFY BINNACLE TO ELIMINATE TRIM PIECE OVERLAP

1. Set dash binnacle in place.

2. Using an awl, scratch a line to mark binnacle/trim piece overlap (Figure 3, Reference 1).

3. Remove binnacle.

4. Grind or file material from the binnacle up to the scratched line.

5. Position binnacle and verify that the interference has been eliminated.

REPLACE INTERIOR COMPONENTS

1. Install binnacle electrical connectors.

2. Secure binnacle onto locating clips.

3. Install binnacle-securing screws.

4. Replace A-pillar trim pieces.
